Zusammenfassung

Mit dem innovativen Konzept Automated Driverless Delivery (ADD) setzen SSI Schäfer und der Kooperationspartner IDENTYTEC neue Maßstäbe im Kontext von Intralogistik 4.0. Das ADD-System zur Nachschubversorgung für Klein- und Großladungsträger (KLTs/ GLTs) in der Produktions- und Lagerlogistik fußt auf den bewährten technologischen Bausteinen automatischer Bedarfsmeldesysteme und Auto-ID-Produkte. Diese Identifikations- und Abrufsysteme werden nun in der höchsten Ausbaustufe der vollautomatisierten Nachschubsteuerung mit Fahrerlosen Transportsystemen (FTS) kombiniert. Durch diese neu entwickelte, ganzheitliche Systemlösung werden nicht nur smarte, hochtransparente Logistikprozesse geschaffen und intelligent-interagierende (Sub-)Systeme miteinander vernetzt, sondern völlig neue Flexibilitätspotenziale bei gleichzeitig signifikant reduzierten Installations- und Betriebskosten erschlossen.

Innovationen

Die Einreichung stellt eine FTS-basierte Prozessinnovation dar, die durch eine konzeptionelle Integration und Kombination neuartiger Technologien wie FTS, Auto-ID Produkte und eKanban einen vollständig geschlossen, hoch-transparenten Regelkreislauf schafft. Als Reaktion auf die kontinuierlich steigende Individualisierung in der Fertigung und Montage setzt der intelligente ADD-Prozess einen neuen Standard, indem die Material-Nachschubversorgung mit FTS im Unterschied zu kostenintensiven manuellen Lösungen oder starren Routenzügen nun vollautomatisch, bedarfsgesteuert und vor allem klein-skaliger, schneller und wesentlich präziser erfolgt. Testbericht

2STACK + ID.ADD ist eine Kombination aus FTS (SSI Schäfer / Motum) und intelligenten, fahrenden Durchlaufregale (IdentyTEC). Beide Komponenten kommunizieren über Radiofrequenz (RF) miteinander sowie mit dem zugehörigen Bestellsystem in der Produktion.

Wird eine vordefinierte Mindestmenge in der Produktion unterschritten, erhält das System automatisch ein Nachschubsignal. Es wird ausgelöst und per Funk übermittelt, sobald der letzte Behälter aus dem Regal entnommen wird. Die Notwendigkeit eines Scan-Auftrags in der Produktion entfällt damit.

Die Bestelldaten werden an die übergeordnete Software übertragen. Diese leitet die Nachschubaufträge weiter an das FTS.

Über einen großen Bildschirm und Put-to-Light-Technologie ist sichtbar, welche SKUs (Stock Keeping Units) an welche Position in der Durchlaufregale gelegt werden müssen. Die Regale können dabei sehr flexibel eingeteilt werden und gleichzeitig unterschiedliche Behältergrößen und SKUs aufnehmen.

Die Reihenfolge der Kästen im Regal orientiert sich an den jeweiligen Bedürfnissen der Produktion. Sobald die Regale gefüllt sind, wird dies über den Touchscreen bestätigt. Diese Bestätigung löst gleichzeitig den Abholauftrag an das FTS aus.

Die Kombination aus FTS und fahrendem Regal absolviert ihre Route entlang verschiedener Stationen in der Produktionshalle, und liefert die bestellten Kästen dort vollautomatisch ab. Mitarbeiter müssen dabei nicht mehr Hand anlegen.

Dieses Konzept erfordert einen hohen Grad an Genauigkeit. Aus diesem Grund kommt für die Positionierung Lasertechnologie zum Einsatz. Die Feinpositionierung an der Produktion wird unter anderem mit Sensoren realisiert, wodurch sich die Regale auf den Millimeter genau heben lassen.

Die Lösung kann auch für die Rückführung leerer Kästen verwendet werden, womit ein vollautomatischer Zyklus realisiert werden kann. Darüber hinaus bieten die Partner die gleiche Technologie für die Nachschubsteuerung größerer Ladungsträger, wie zum Beispiel Paletten, an. Der Nachschubauftrag wird in diesem Fall ausgelöst, sobald das Gewichts auf der Palette einen vordefinierten Wert unterschreitet.

Marktrelevanz

Nominiert ist der 2STACK von SSI Schaefer/MoTuM in Verbindung mit dem ID.ADD Prozess von IDENTYTEC. Es handelt sich hier um eine Prozessinnovation im Bereich der Nachschubversorgung mittels FTF. Das Verfahren soll vor allem bei eKanban-Systemen zum Einsatz kommen. Nach der automatischen Bestellauslösung durch die mit taktilen Sensoren ausgestatteten Regale am Montageplatz, befüllt ein Kommissionierer im Supermarkt bzw. am AKL ein Nachschubregal, das mit einem Put-to-Light-System ausgestattet ist. Das FTF nimmt das befüllte Nachschubregal auf und beliefert die Montageplätze. Durch die Hubfunktion des FTF können einzelne Kanäle der Regale im Produktionsbereich zielgenau befüllt werden. Durch fest eingebaute, einzeln steuerbare Separatoren im Nachschubregal lassen sich einzelne KLT freigeben, die mittels Schwerkraft in das Durchlaufregal im Produktionsbereich zu rollen. Auf diese Weise kann auch Leergut an den Arbeitsplätzen entsorgt werden. Für die verschiedenen Größen der KLT stehen unterschiedliche Nachschubregale bereit. Zudem kann das FTF Paletten o.Ä. aufnehmen und so auch in diesem Bereich eine automatische Ver- und Entsorgung der Arbeitsplätze gewährleisten. Kanban ist ein bewährtes Konzept in der Montage, so dass eine Flexibilisierung und Optimierung der Belieferung durch FTF ein breites Anwenderspektrum anspricht. Die Marktrelevanz dieser Prozessinnovation ist daher sehr gut.

Kundennutzen

Der Kundennutzen besteht in einer deutlich verbesserten Nachschubbelieferung. Abgesehen von der Befüllung der Nachschubregale im Supermarkt kommt das System völlig ohne menschliche Unterstützung aus. Auch dieser Vorgang kann durch die Anbindung eines Automatischen Kleinteilelagers automatisiert werden. Die Nachschubversorgung und die Entsorgung der Leerbehälter erfolgen automatisch. Für KLT (in einem Nachschubregal) und Paletten wird das gleiche Fahrzeug verwendet, so dass ein hoher Nutzungsgrad für das FTF gegeben ist. Im Gegensatz zu den gängigen Routenzügen ist das Fahrzeug in der Lage engere Kurven zu fahren, wodurch Fläche eingespart wird. Weniger Fläche ist auch durch eine bessere Abstimmung und Bestände nahe dem festgelegten Mindestbestand nötig. Das Put-to-Light-System und die automatische Belieferung der Durchlaufregale reduziert Fehler bei Kommissionierung und Belieferung und minimiert Ausfallzeiten. Allerdings kann das Regal im Vergleich zum Routenzuganhänger nur wenige Behälter aufnehmen. Zudem müssen aufwändige Lokalisierungsverfahren wie die Laserreflexmarkennavigation und sehr stabile Regale eingesetzt werden. Zudem verlangt das System eine genaue Überwachung der Zustände von Behältern, Rollen und Übergabeeinrichtungen. Der Kundennutzen wird deshalb als gut eingeschätzt.

Neuheitsgrad

Neu ist die ganzheitliche Abwicklung der Nachschubversorgung mit einem Fahrzeug, das verschiedene Regalaufbauten nutzt. Die Nachschubregale mit Put-to-Light-Systemen besitzen einzeln steuerbare Separatoren, die eine Vereinzelung der KLT und eine nachvollziehbare Abgabe an das Zielregal ermöglichen. Durch die Hubeigenschaft des FTF ist eine gezielte Belieferung von Kanälen möglich, wozu bisherige Systeme am Markt nicht in der Lage sind. Das Nachschubregal ist mit einer Pufferbatterie ausgestattet, die über das FTF geladen wird. Das FTS an sich ist keine Innovation, lediglich kleine Veränderungen (Kontaktstellen zum Laden der Regale) waren notwendig. Die Nachschubregale mussten ebenfalls nur für den mobilen Einsatz umgebaut werden. Die eigentliche Innovation ist das Zusammenspiel der Komponenten und damit die Möglichkeit eine ganzheitliche Nachschubversorgung zu schaffen, die dabei sehr präzise auch einzelne KLT in bestimmten Kanäle abgeben kann. Der Neuheits-/Innovationsgrad wird daher mit ausgeglichen bewertet.

Funktionalität / Art der Umsetzung

Die Umsetzung des Systems macht qualitativ einen sehr guten und stabilen Eindruck. Die Zuverlässigkeit der Funktion konnte im Testaufbau nicht im Betrieb nachvollzogen werden.

Summary

With the innovative Automated Driverless Delivery (ADD) concept SSI Schaefer and its cooperation partner IDENTYTEC are setting new standards in the field of Intralogistics 4.0. The ADD system applied for the replenishment of small and large load carriers (SLCs/LLCs) in production and warehouse logistics operations is based on the proven technological components of automatic requirement notification systems and auto-ID products. These identification and retrieval systems have now been combined with automated guided vehicles (AGV) to form one of the most sophisticated, fully automated replenishment system. This newly developed, holistic system solution not only implements smart and highly transparent logistics processes with networked (sub)systems that intelligently interact with each other, but it also unleashes completely new opportunities with respect to flexibility while significantly reducing installation and operating costs.

Innovations

The submission represents a AGV-based process innovation, which forms a highly transparent, closed-loop control cycle by conceptually integrating and combining the new technologies AGV, auto-ID products and eKanban. The intelligent ADD process is setting new standards in response to continuously rising individualization in production and assembly processes by applying AGVs for material replenishment. In contrast to very cost-intensive, manual solutions or completely inflexible tugger trains, the ADD is a fully automated, need-oriented, modular, scalable as well as quicker and much more precise solution. Additional benefits of this solution (USP):

Test Report

2STACK + ID.ADD is a combination of FTS (SSI Schäfer / Motum) and intelligent, moving, dynamic shelving systems (IdentyTEC). The two components communicate via radio frequency (RF) with each other and with the corresponding order system in the production hall.

If supplies in the production process fall below a predefined minimum level, the system is automatically sent a replenishment signal. This signal is triggered and transmitted by radio as soon as the last container is removed from the shelf. This renders a scan order in the production hall unnecessary.

The order data are transmitted to the central software, which then forwards the replenishment orders to the AGV. 

A large screen and put-to-light technology show which SKUs (stock keeping units) need to be laid in which position in the dynamic shelves. The shelves can be subdivided with a high degree of flexibility and can also accept different container sizes and SKUs. 

The sequence of the bins in the shelf is based on the order in which they needed in the production process. As soon as the shelves have been filled, this is confirmed via the touchscreen. This confirmation simultaneously triggers the collection order to the AGV. 

The combination of AGV and mobile shelf follows its route along different stations in the production hall and delivers the ordered bins to the target location fully automatically. The personnel no longer need to do anything by hand.

This concept calls for a high level of precision, and this is why laser technology is used for positioning. Fine positioning in the production zone is achieved with the help of – among things – sensors, ensuring that the shelves are lifted with millimetric precision.

The solution can also be used for the return transport of empty bins, thereby creating a fully automatic cycle. In addition, the partners offer the same technology for replenishment control using larger load carriers such as pallets. In this case, the replenishment order is triggered as soon as the weight on the pallet falls below a predefined value.

Market Relevance

2STACK from SSI Schaefer/MoTuM is nominated in combination with the ID.ADD process from IDENTYTEC. This is a process innovation for replenishment processes using AGVs. The technique is primarily designed for use with eKanban systems. After an order has been automatically triggered by the tactile sensors on the shelves at the assembly location, an order picker in the supermarket or the automated small parts store fills a replenishment shelf equipped with a put-to-light system. The AGV takes up the filled replenishment shelf and supplies the parts to the assembly positions. Thanks to the lift function of the AGV, it is possible to fill individual channels in the shelf racks in the production area with total precision. Fixed, individually controllable separators in the replenishment shelf release individual small load carriers, which then roll into the dynamic shelf in the production area by force of gravity. This function also permits the disposal of empties at the workplaces. Different replenishment shelves are available for the different sizes of SLC. Moreover, the AGV can take on pallets or similar objects and thereby also ensure automatic supply to and disposal from the workplaces. Kanban is a proven concept in the assembly field, which means that the flexibilisation and optimisation of supplies by AGV appeals to a wide range of users. The market relevance of this process innovation is therefore to be rated as "very good".

Customer Benefit

The customer benefit takes the form of greatly improved replenishment processes. With the exception of replenishment filling of shelves in supermarkets, the system goes about its work completely without human support. This process can also be automated by means of interconnection with an automatic small parts warehouse. Replenishment and disposal of empty containers is performed automatically. The same vehicle is used for SLCs (in a replenishment shelf) and pallets, ensuring high utilisation levels for the AGV. In contrast to standard tugger trains, the vehicle is able to navigate tight bends, and this reduces space requirements. Better coordination and stock levels close to the defined minimum stocking levels save additional space. The put-to-light system and automatic supplies to the dynamic shelves reduce errors in the order picking and supply processes and minimise down times. It must be said, however, that the shelf can only take on a small number of containers compared to the load that can carried by the tugger train trailer. In addition, the system calls for complex localisation techniques such as laser reflex mark navigation and extremely stable shelves. It also needs precision monitoring of the statuses of containers, rollers and transfer devices. Overall, the customer benefit is therefore rated as "good".

Degree of Novelty

What is new is the holistic handling of replenishment with a vehicle that can service different shelf designs. The replenishment shelves with put-to-light systems possess individually controllable separators that permit separation of the SLCs as well as traceable delivery to the target shelf. The lift function of the AGV allows targeted delivery to channels, something that current systems on the market are not capable of. The replenishment shelf is equipped with a backup battery which is charged via the AGV. The automated transport system is not an innovation per se, and only small changes were necessary to realise the concept (contact points to charge the shelves). Equally, the replenishment shelves merely had to be converted to permit mobile use. The real innovation is the interplay of components and therefore the possibility of creating a holistic replenishment system that can deliver even individual SLCs to specific channels with a high level of precision. The degree of novelty/innovation is therefore rated as "balanced".

Functionality / Type of Implementation

The way the system is implemented makes a very good impression in terms of both quality and stability. It was not possible to fully test the operational reliability of the functions in the test set-up scenario.
